Rotary kilns are the heart of cement manufacturing, responsible for converting raw meal into clinker—the key ingredient in cement. Here’s their role:
● Raw meal preparation: Raw materials (limestone, clay, iron ore, and silica) are ground into a fine powder (raw meal) and fed into the kiln.
● Calcination: In the upper kiln zones (800–1,200°C), limestone (CaCO₃) undergoes calcination, decomposing into calcium oxide (CaO) and carbon dioxide (CO₂):CaCO₃ → CaO + CO₂↑.
● Clinker formation: In the lower, hotter zones (1,450°C), calcium oxide reacts with silica, alumina, and iron oxide to form clinker minerals (e.g., alite, belite, aluminate, and ferrite). These minerals are crucial for cement’s binding properties.
● Cooling and grinding: Clinker exits the kiln, is cooled, and then ground with gypsum to produce Portland cement.
Rotary kilns are widely used to process limestone for various industrial applications, primarily through calcination:
● Quicklime production: Limestone (CaCO₃) is heated to 900–1,200°C in the kiln, undergoing calcination to form quicklime (CaO), a versatile material used in steelmaking, water treatment, and construction. The process removes CO₂, increasing reactivity.
● Hydrated lime production: Quicklime can be further processed with water to form hydrated lime (Ca(OH)₂), but the initial calcination step in rotary kilns is critical for ensuring purity and reactivity.
● Flue gas desulfurization (FGD): Calcined limestone (quicklime) is used to remove sulfur dioxide (SO₂) from industrial exhaust gases, making rotary kilns integral to environmental compliance in power plants and factories.
● Cement Raw Meal (for Clinker Production):A mixture of limestone (60–70%), clay, iron ore, and silica. Fine powder (particle size typically <100 μm) with low moisture content
● Limestone (CaCO₃): Production of quicklime (CaO) via calcination.Crushed lumps (5–50 mm) or fines, with variable moisture (typically 5–15% when mined).
● Dolomite: Similar to limestone but with magnesium carbonate (MgCO₃), processed to produce dolomitic lime.
● Bauxite: Ore for aluminum production, dried and calcined (400–800°C) to remove moisture and volatile components. It is friable and requires gentle handling to avoid excessive dust.
● Iron ore pellets: Indurated (sintered) at 1,200–1,300°C to form strong, porous pellets. They are spherical (6–16 mm), heat-resistant, and allow gas penetration for uniform oxidation.
● Nickel laterite ores: Processed via reduction roasting (800–1,000°C) to convert nickel oxides to metallic nickel. They are moist (20–30% water) and clay-rich, requiring pre-drying.
